Abstract
ELESIN-electrochemical-erosion sinking, a hybrid of EDM and ECM, is primarily developed to meet the demand for producing small ( < 3 mm) , high aspect ratio holes in difficult-to-machine metallic materials. ELESIN process performance is highly dependent on the successful combination of the two very different metal removal mechanisms -electrolytic dissolution and spark erosion-that occur in the inter electrode gap. To this end, a specialised power source and an advanced control system are essential aspects that deliver and control the pulse types in the gap. This paper describes the design, development and implementation of the specialised power generator that can deliver the essential voltage/current characteristics for ELESIN and the intelligent control system that tackles the complex and nonlinear nature of the process. Validation tests performed using a weak water based electrolyte demonstrated that by controlling the various inter-electrode gap pulses, process output in terms of: production rates, surface quality, dimensional accuracy can be optimised.
